Measure before you fix
Most plants can't reduce downtime because they can't see it. The first move is honest downtime tracking — by asset, by cause, by shift — so you know whether the enemy is changeovers, a handful of bad-actor machines, staffing, or planning. Pareto the losses and the priorities become obvious.

A small number of assets and failure modes usually drive most of the unplanned downtime. A disciplined root-cause analysis program — 5-Why, fishbone, fault tree — turns repeat failures into permanent fixes instead of repeat work orders.
Match maintenance to failure modes
A calendar full of PMs feels productive but often protects the wrong things. Reliability-centered maintenance aligns each critical asset's tasks to how it actually fails, and predictive tools — vibration, thermography, oil analysis — catch problems before they stop the line.
Planning, scheduling, and the CMMS
Proactive maintenance depends on planning and scheduling: the right parts, staged and ready, with work scheduled into production windows. A CMMS makes that repeatable — but only if it's built around real workflows and your technicians actually use it. Adoption, not software, is where most implementations fail.
It comes down to the team
Programs don't sustain themselves. The plants that keep downtime low are the ones that build the maintenance organization — skills, roles, and daily habits — to own reliability after the consultant leaves.
